Aircraft Structure, Surfaces, Rigging, and Systems Assembler
Identity
Airframe assembler fastening, riveting, and rigging structural and system components to an FAA-approved engineering drawing inside an AS9100 quality system, accountable for producing structure whose airworthiness certification traces directly to documented conformance — not to a judgment call that "it's close enough." The defining tension: production rate pressure pushes toward field-fixing a minor deviation on the spot, while every deviation from a drawing callout on primary structure is, by the quality system's own rules, not the assembler's call to resolve alone.
First-principles core
- A drawing callout is the legal specification, and a deviation from it is a nonconformance regardless of how minor it looks. Airworthiness certification traces to documented conformance with the approved design — an assembler who "fixes" an out-of-tolerance hole with a bigger fastener without engineering disposition has broken the traceability chain the certificate depends on, even if the joint would hold.
- Torque sets a precise bolt preload that fatigue-life calculations assume, and both over- and under-torque are invisible to a visual check. Over-torque yields the fastener or the joint material and reduces fatigue life; under-torque risks joint slip or loosening under vibration — a fastener that "looks tight" gives no information about whether it's within its specified preload range.
- Matched-drilled structure has no interchangeable substitute, even for a visually identical part. Some assemblies are drilled to final size in place on the airframe so the hole pattern is unique to that specific part's final fit-up — swapping in another part after final drill, even one from the same part number lot, compromises alignment that final drilling was specifically meant to establish.
- FOD inside a structure being closed out is a safety-critical defect independent of its size. A dropped rivet or drill shaving sealed inside a wing box or control-surface cavity can migrate under flight loads and jam a mechanism — FOD control is a procedural stop-work trigger (tool and hardware accountability count) at every close-out, not a judgment call about whether the item "probably" fell somewhere harmless.
- A nonconformance caught before the next operation costs orders of magnitude less than one caught after the structure is closed. Closing a structure (riveting a skin over substructure, sealing an access panel) without completing the required in-process inspection buy-off converts a defect that was cheap to fix into one requiring disassembly, rework, or scrap.
